Sivakarthikeyan and R. D. Raja of 24AM Studios announced their next project on October 16, 2016. It is directed by R. Ravikumar, who has previously helmed Indru Netru Naalai (2015). Sivakarthikeyan said that the upcoming movie will be ambitious and require significant resources. The script took over a year to develop due to the film’s science-fiction nature. In the meantime, Sivakarthikeyan decided to focus on Velaikkaran and Ponram’s Seemaraja, both produced by Raja.

Following the completion of Velaikkaran, Sivakarthikeyan made a public announcement regarding his collaboration with director Ravikumar for their next project. Although scripting works were still in progress, reports were already circulating that this upcoming movie was set to be a lavish production, featuring some of the industry’s finest technicians.

In January 2018, Sivakarthikeyan revealed that he would only begin shooting for the film after finishing production on Seemaraja. The project was initially produced by R. D. Raja, the actor’s former manager, under his banner 24AM Studios. However, in July 2019, Raja withdrew his involvement in production, prompting Sivakarthikeyan to take over and produce the project under his own banner, Sivakarthikeyan Productions.

• Despite the change in production plans, the film continued to gain traction with the announcement that A. R. Rahman would be composing the music. Sivakarthikeyan even described this collaboration as a “dream come true” moment.

The filming of this movie commenced on June 27th, 2018, following a grand launch event in Chennai attended by Sivakarthikeyan and Singh, along with other cast and crew members. The team then moved to Gokulam Studios for a brief schedule. Nirav Shah, the cinematographer, used the Alexa LF camera, which has been used in many Hollywood blockbusters, making this the first Indian film to be shot using this technology. During the filming process, Bollywood actress Isha Koppikar was signed for a significant role, marking her return to Tamil cinema after a decade. She joined the sets in July 2018. Sharad Kelkar also made his Tamil debut with a pivotal role in the film. Most of the movie was shot in Chennai.

However, the shooting of the film had to be halted due to financial issues and Sivakarthikeyan’s commitments to other projects. Shooting resumed on February 18th, 2019, but Sivakarthikeyan’s involvement in other films such as Mr. Local, Namma Veettu Pillai, and Hero further delayed the project. Additionally, Raja’s production house, 24AM Studios, faced financial issues, causing Raja to withdraw from the project. Sivakarthikeyan eventually decided to produce the film himself under his own banner to provide financial support for its completion.

The project underwent a major overhaul on September 20, 2019, once Sivakarthikeyan intervened and resolved the financial dispute between the producers and the financiers. To complete the film, he decided to give up his fee. Initially, he stated that 75% of the shooting had been completed, and the remaining part could be finished within 25-30 days. On January 29, 2020, shooting resumed in Chennai with the film crew. A report on February 9, 2020, stated that the team worked for 15 hours to shoot the climax scene.

Due to the COVID-19 pandemic, the film’s filming was further delayed. The producers announced in July 2020 that Sivakarthikeyan would begin filming the movie after finishing his Doctor commitments in 2021. The last leg of filming began on November 26, 2020, with minimal crew and strict adherence to government guidelines. A special team was formed to oversee the director, actor, and crew’s adherence to COVID-19 protocols. Koppikar and Kelkar arrived in Chennai to join the film’s shooting. The final shooting phase lasted two months. The producers planned to shoot a unique song in Chennai, with 600 dancers in the background, to mark the end of filming. The shoot was planned for ten days. On January 24, 2021, it was announced that filming had concluded. Reshoots began in November 2022.

The visual effects for Ayalaan were created through entirely digital means, unlike other films that use prosthetics to transform a human actor into an alien. During production, a young boy was used as a stand-in for the alien to provide a reference point for Sivakarthikeyan, who interacts with the alien in several scenes. However, synchronizing this on the visual effects screen proved to be a challenge, according to Ravikumar. The makers of the film spent over ₹40 crore on the visual effects, and it took more than 10 months to complete them.

The film’s music is composed by A.R. Rahman, marking his first collaboration with Sivakarthikeyan and R. Ravikumar. Rahman agreed to work on the project in late-2017 and began composing the soundtrack and background score in March 2018. Despite production delays, Rahman completed three songs for the film and even sang the intro song at Sivakarthikeyan’s request. The film’s first single, “Vera Level Sago,” was released on Sivakarthikeyan’s birthday (17 February 2021) and featured vocals by Rahman with lyrics by Vivek. The second single is “Thambi Alien.”

As of December 2021, Ayalaan’s release is uncertain due to a dispute between 24 AM Studios and Tag Entertainment. The former borrowed ₹5 crore (US$630,000) from the latter, and the Madras High Court has granted a stay over the film’s release until 3 January 2022 unless the amount is repaid.
